In the past I've used a tool called an Easy Out for removing bolts and screws on cars, motorcycles, etc. . I have no idea if it would work on a tiny screw or not but it may be worth checking hardware stores to see if something similar is out there. As far as screw head patterns, I think the Torx head is far superior to the Phillips head and I've never had one cam out on me. The only problem is finding them with fine machine screw threads.

Edit: Harbor Freight has a set of screw extractors for $8.49
 
Best idea for unstrippable screws would be to make them out of non-crappy materials and then use a square shape. You ain't stripping that. No way, no how... You could also use a shape like a triangle.
 
Or more commonly used: Flathead screws. I don't even think it's possible to mess that up unless your really stupid.
 
I had the same thing happen to me. Being a machinist/toolmaker it was an easy fix with the right tool. I used a long center drill and carefully drilled the bad head off. After the grip was removed, I used a pair of needle nose pliers to turn out the rest of the screw. I keep a few spare screws in house. When I see that a grip screw is starting to go bad I replace it. weaps.

Actually, slot head (flat head) screws strip easier than any other screw head. Besides being a poor design, people use the wrong size screwdrivers and a lot of them are made out of cheap metal. Square head screws are already available and are a good alternative.
 
I've actually only had hex screws strip on me, both on the last 2 projects I've done work on.

I'm very good at threading lol, CNC lathe and carbide threading tools work very well

I can do it, it won't be a cheap screw, but I can do it, probably tool steel (O1) and a triangle head, oil hardened to 60 RK

I don't like hex screws for high stress stuff. Especially when they are small.
 
I had one in a KJW hicapa grip strip and now both in a King Arms M4 bolt strip. Stripped the first time it was taken apart. Except it wasn't taken apart because both the screws stripped.

Nice post count. I have stripped torx head screws which went to my JG G3's gearbox. Edit: One of them was a torx head. The other ones were somewhere in between torx heads and hexes.
